Step 1: List All Circuits and Loads

Start by identifying every circuit that will connect to the distribution box, including lighting, receptacles, appliances, HVAC, and specialty equipment. Record the voltage and wattage or amperage for each device or circuit. Minor circuits like lighting and small appliances should not be overlooked, as they contribute to the total load .

Step 2: Apply Demand Factors

Not all devices operate at full load simultaneously. Use demand factors as specified in NEC Article 220 or local codes. For example, general lighting and receptacle loads may be calculated at 100% for the first 3,000 VA and 35% for the remainder. For multiple fixed appliances, a 75% demand factor may apply .

Step 3: Calculate Total Load in Volt-Amperes

Add the adjusted loads of all circuits to get the total connected load in VA (volt-amperes). For continuous loads, multiply the amperage by a continuous factor (typically 1.25) before summing with non-continuous loads .

Step 4: Convert to Amperage

Divide the total VA by the system voltage to determine the required amperage for the distribution box: Amps = Total VA ÷ Voltage For single-phase residential systems, use 240V; for three-phase commercial systems, use the line-to-line voltage .

Step 5: Select Panel and Breakers

Choose a distribution box with a main breaker rating equal to or greater than the calculated amperage. Ensure individual branch circuit breakers are sized according to the connected load and conductor ratings. Include room for future expansion by adding a margin to the total load .

Step 6: Verify Box Fill

If using a physical box, check the box fill capacity to ensure all conductors, device yokes, grounds, clamps, and fittings fit safely. Use stamped box volume when available or calculate conductor volume allowances based on wire gauge and number of conductors .

Example

For a 2,000 sq ft home with lighting, receptacles, kitchen appliances, laundry, and HVAC:

  1. General lighting: 2 VA per sq ft × 2,000 sq ft = 4,000 VA
  2. Small appliance circuits: 1,500 VA × 2 = 3,000 VA
  3. Laundry: 1,500 VA
  4. Fixed appliances (dryer, range, water heater, dishwasher): sum nameplate VA, apply 75% demand factor if four or more appliances
  5. Total VA ÷ 240V = required amperage for main panel This ensures the distribution box is sized correctly, prevents overloads, and complies with NEC or local electrical codes .
